Make Dark Repulser from Sword Art Online

Let's Get Started

Cut out the template pieces

Print up the template and cut out the various pieces. You can cut them out with scissors but if you want really crisp and sharp lines on your sword use a ruler and a knife like this.

No need to cut out the small ornamental pieces right now. Save that cutting for a later step.

Tape together parts A,B,C,D and E like this. These make up the whole length of the sword from tip to pommel.

Tape pieces together

Trace onto foamboard

Put that template on foamboard and trace it. Do this twice. You need two of these.

The two pieces

Go ahead and cut those pieces out.

Will

Will's Tips on Cutting Foam board and using smaller foam board sheets : Don't try to cut all the way through it in one swipe. Use a really sharp blade and make three passes. the first pass just cuts the top layer of paper. Second pass cuts the foam and the third pass cuts through the bottom layer of foam.

I used a very large sheet of foam board for this project. Makes it easy for me. But you might just have the normal size sheets (20x30 inches). The template doesn't fit on those sheets in one piece. What do you do?

Diagram showing how to assemble the pieces

Here is what you do! The top two swords are what I made right? My foam board is large enough. With the smaller foam board you should make the bottom two swords. So each sword length is made of two pieces. So when you glue all four pieces (1,2,3 and 4) it is nice and strong and looks right.

Where to bevel it

Now let's cut bevels in the sword, particularly on the cutting edges of the sword.

To do these bevels correctly we have to mark the sword first.

ON the X

Put the two sword pieces one right on top of the other and mark an X on each one. Keep the sword together as you mark the X on each one.

Now, when you bevel each sword length make sure you only bevel on a side that is marked X.

Trim the edges

Beveling is just a matter of cutting away an angled piece on the edge so instead of a 90 degreee angle it becomes a 45 degree angle.

If you are looking for high quality, archive quality or you are looking for a backing for photographs you should use an acid free foam board It is more expensive per sheet though.
